Signs Your Orthotics Need a Top Cover Replacement

Thinning or Pilling Fabric
The top cover material has worn thin, feels rough, or shows pilling – a clear sign it’s no longer providing proper cushioning.

Loss of Cushioning & Comfort
Your orthotics no longer feel supportive or soft underfoot – foot fatigue, arch pain, or heel discomfort have returned.

Holes, Tears, or Peeling Edges
Visible damage like tears, fraying, or peeling (especially common with leather or neoprene covers).

Persistent Odor
Sweat and bacteria have built up in worn-out material that can no longer be fully cleaned.

Compressed or Flattened Padding
The foam under the cover has permanently compressed, reducing shock absorption.

Returning Foot or Leg Pain
Original symptoms (plantar fasciitis, flat feet, etc.) are creeping back because the orthotics are no longer effective.
If you’re experiencing any of these issues, a professional top cover replacement can restore your custom orthotics to like-new performance – often for less than 25% the cost of a new pair.

Frequently Asked Questions – Orthotic Top Cover Replacement
What is orthotic top cover replacement?
Orthotic top cover replacement is the process of removing the worn fabric or cushioning layer on top of your custom orthotic and bonding a new, premium top cover in its place. This restores comfort, cushioning, and support without needing a completely new pair.
Why should I replace the top cover instead of buying new orthotics?
Replacing the top cover for your devices costs 70–80% less than a new custom pair, keeps your original perfect mold and prescription, and delivers like-new performance in just 7-14 days.
How long do new top covers last?
Depending on usage and material, a new top cover typically lasts 1-3 years or longer with daily wear.
Can you perform top cover replacement on any brand of orthotics?
Yes. We accept all major brands of rigid or semi-rigid custom orthotics (plastic, carbon fiber, graphite, acrylic, etc.) from podiatrists, pedorthists, and prosthetic/orthotic labs.
Do you accept over-the-counter (OTC) insoles?
No. We specialize in refurbishing prescription custom orthotics with a firm shell. Soft foam drugstore insoles are not suitable for professional top cover replacement. They are made from cheap flimsy materials and would not fare well under our refurbishing process. These OTC orthotics may work well for you despite the materials but we cannot guarantee our work with them.
What materials do you offer for top covers?
We offer Neoprene cushion (standard) and genuine leather. Each material provides different levels of cushioning, breathability, and durability. They also come in a variety of colors.
What is the difference between 3/4 length and full length top covers?
3/4 length (sulcus) ends just behind the toes and is ideal for dress shoes or open footwear. Full length extends to the toes for maximum cushioning in athletic or casual shoes. As noted elsewhere, we are not able to extend a 3/4 length orthotic device because it alters the original prescription. Consult your local doctor or podiatrist if you need to have this adjustment made.
Can I add extras like metatarsal pads or heel cushions during replacement?
Yes. Common add-ons include metatarsal pads, wedges, and lifts. These are bonded during the replacement process. Please note that if the orthotics did not have lifts or wedges in the original, we are not permitted to add them as they alter the original prescription. See your podiatrist if you believe you need to have these adjustments made.
How much does orthotic top cover replacement cost?
Standard replacement starts at $90. Upgrades and add-ons range from +$5 to +$10 each.
How does shipping work?
After you place your order and send in your orthotics, we make the changes you’ve requested and return your refurbished orthotics with tracking. We often are able to use the packaging you sent the orthotics in.
How long is the turnaround time?
Most orders are completed and shipped back within 7-14 business days from the date we receive your orthotics. Depending on the order volume, we may even have it our our lab doors within 1-2 days. No guarantees on that, but during our slower times, we can process the orders faster.
Do I need to clean my orthotics before sending them?
Yes, please clean and fully dry your orthotics before packing. This helps us work efficiently and maintain hygiene standards. Having said that, we understand the process and most customers do not have the time to clean their orthotics prior to shipping. Plus, the general thinking is, ‘why should I clean them when they’ll just refurbish the top covers anyhow?’ Most will send in their orthotics as is, and that is perfectly fine as well. We have multiple layers of protection when processing and fabricating the top covers.
How should I pack my orthotics for shipping?
Place them in a small box or padded envelope with your order number and included.
Will you repair cracked or broken shells at the same time?
No, we can refresh the top cover but making changes no matter how minor they are alters the prescription. Call us first if you have any questions about it and our Pedorthist will consult with you about whether you need to replace the full orthotics or if we can work with what you have.
Can you refurbish custom orthotics that are very old or heavily worn?
In most cases, yes, as long as the shell is structurally sound. We inspect every pair upon arrival and will contact you if additional work is needed.
Is there a warranty or guarantee?
Yes, we provide a 90-day workmanship guarantee. If the new top cover peels or fails due to our work, we will redo it at no charge.
Can I order replacement for just one orthotic (single foot)?
Yes, we can replace the top cover on a single orthotic if only one is worn or damaged. The cost for a single is the same as for a pair because the refurbishing process is identical with one or two.
What if my orthotics have special postings or modifications?
All original postings, wedges, and modifications remain intact. We only replace the top cover layer unless you request additional changes.
Are your top cover replacements made in the USA?
Yes, all work is performed in our U.S.-based lab by experienced technicians.
Can I replace orthotic covers myself at home?
Do-it-yourself (DIY) attempts often fail due to poor adhesion and material quality. Over-the-counter glues and fabrics lack the heat-activated bonding agents and medical-grade materials used in professional labs, leading to peeling, bubbling, or uneven surfaces within weeks. Improper removal of the old cover can also damage the shell or alter the prescription fit. Professional replacement ensures proper bonding and long-lasting results, with precise techniques that maintain structural integrity, provide even cushioning, and deliver a factory-like finish that withstands daily wear for years.
Will the new top cover feel exactly like the original?
Most customers say the new cover feels the same or better than the original—often reporting improved cushioning, better breathability, and a fresher overall sensation right from the first wear. The high-quality materials we use conform quickly to your foot while providing enhanced support and comfort, eliminating the break-in period many experience with brand-new orthotics. Many are surprised at how “like-new” their refurbished pair feels, with reduced pressure points and renewed arch support that helps alleviate returning foot pain faster.
Do you offer bulk or podiatrist/clinic discounts?
Yes, we have special pricing for clinics, podiatrists, and repeat customers. Contact us for details.
What payment methods do you accept?
We accept all major credit cards, PayPal, and Zelle through our secure checkout. Without exception, payment must be made before we return the orthotics.
Is my personal information and payment secure?
Yes, we use industry-standard encryption and never store full credit card details.
Can I track my order and return shipment?
Yes, you’ll receive tracking numbers when we receive your orthotics and when they ship back to you.
What if I have a different question not listed here?
Feel free to contact us anytime via email or phone. We’re happy to answer any specific questions about your orthotics.
How do I get started with orthotic top cover replacement?
Simply click “Start Your Order” at the top of this page, choose your options, and mail us your orthotic devices. We’ll get started on it right away and you’ll benefit from having refreshed custom orthotic devices. We’ll even return your devices in the packaging you sent us for your convenience.
What brands of custom orthotics do you accept for top cover replacement?
We accept virtually all brands of prescription custom orthotics with a rigid or semi-rigid shell, including those made by laboratories such as Footmaxx, Langer Biomechanics, SOLO Laboratories, Apex, Powerstep Pro, Ortho-Dynamics, Bilt Labs, and many others. As long as your orthotics were custom-made based on a foot impression or scan and have a firm base (plastic, carbon fiber, graphite, or acrylic), we can replace the top cover. Soft over-the-counter foam insoles or fully flexible devices are not eligible.
Do you offer expedited or rush service?
Yes, we offer a rush option for customers who need their orthotics back faster. For an additional fee of $30, we prioritize your order and aim for a 2-4 business day turnaround from the date we receive your orthotics (excluding shipping time). Rush service is subject to current lab volume, so please contact us before ordering to confirm availability. Standard 7-14 day service remains our default with no extra charge.
Can you replace the top cover on orthotics that have heel lifts or special postings already built in?
Absolutely. All existing modifications—such as heel lifts, varus/valgus postings, metatarsal bars, or accommodations—remain completely intact during the top cover replacement process. We carefully remove only the worn fabric/cushion layer and bond the new cover over your existing shell without altering any prescription elements. If you need new postings added, we recommend consulting your podiatrist first, as those changes require a prescription.
What happens if my orthotics arrive damaged or need more work than just a top cover?
Upon arrival, every pair receives a thorough inspection by a Certified Pedorthist at no charge. If we discover issues such as shell cracks, broken postings, or severe delamination, we will contact you immediately with photos and recommendations. While we don’t advertise it, we can make very minor repairs for a small additional fee. If the orthotics are beyond economical repair, we’ll advise you honestly and return them free of charge (you only pay return shipping). Our goal is full transparency and no surprises. Call us first if there’s a question. While we do appreciate your business, we don’t stay in business if we’re not honest about our abilities and services.
Are your replacement top covers antimicrobial or odor-resistant?
Yes. Both our standard neoprene cushion and genuine leather options are treated with antimicrobial properties to inhibit bacterial growth and reduce odor over time. The materials are also breathable and moisture-wicking, helping keep your orthotics fresher longer compared to many original factory covers. Regular cleaning and airing out between uses will further extend freshness and lifespan. Customers consistently report significantly reduced odor after replacement.
